You only need to sand back where there is rust & a little bit past the rust. The brush on paint will give you thicker coats & it flows out leaving it smooth.

Finally did it on Sunday!

Before:

Ground back to bare steel with a dremel, treated with korust, painted - Completely rust free sills:

The squarer of the rusty spots I had to spent a bit of time on. I ground the metal back a bit, treated with korust, and repeated until all rust was gone. Then one final application on korust for good measure before painting the entire sill. There is a dimple in the large area, but I don't care as my sills look smart and are rot free!
I am very pleased with the result. The tape (3M low tack tape for detailing) did pull off a some lacquer, so today I went and touched the areas up as I don't want lacquer peel!

I have only shown pictures of the passenger side of the car as this was the sill that was the worst of the two.

To top it all off - I just got an MOT with no advisories! Woo!!!!

With 6 weeks off (official) work, it's time for more work. Thanks for asking these questions Dogrosie, they're what I was going to ask as need to do my sills & inside of wheel arch. Lets hope weather stays good as no garage to work in! Hope it goes as well as yours :handgestures-thumbup:
